A broach would make a square hole easy-peasy. Only problem is that broaches are expensive...

We have paid more for less, I'm sure.

Looks like about $140 for a common 3/8" broach. Might be able to go cheap on the material since the delrin is soft.

Might be better to build a handle from a stack of washers with a square hole in them. Undersize the hole and finish with a file (?). Leather and delrin?

I had that idea I settled on doing an elongated hole. So I could just make a slot in the pump handle with a long 1/2" endmill. And I used a 1/4" corner round bit on the shaft. Worked out very nice after I deburred and polished it.

Center drill the handle then use the mortising head.

I used hex. Made the guide out of a piece of hex stock and used a locking set screw on the handle. Like the one used on the jam nut for a cocker valve.
