I've tried everything short of a hammer. I'm not forcing it in, it doesn't make sense to force it in just to have to destroy it to get it out.

Put a few drops of oil on one of the barrels that almost fits, or fits tightly and then torque it a bit to try and stretch that mount a bit. I am not talking about applying any tools other than your hands.

If the unhappy barrels are too tight, try giving it some torque with the barrel that does fit. Remove the barrel retaining screw completely and then kinda wiggle the barrel back and forth some. Then, as you pull it out, give it some more side to side waggle and you will hopefully open up that mounting bracket enough to allow the other barrels to fit.

OK, you missed what I meant by rotating. I didn't mean rotating end over end, I meant rotating about 1/4 of a turn left or right and THEN inserting. I got a new to me barrel for my Blazer a while back and trouble inserting it. I ended up removing the barrel retaining knob completely, then inserting the barrel with a slight twisting motion, and replaced the knob. Worked like a charm.

When you unscrew the barrel retaining knob, it doesn't loosen anything (at least mine didn't) until the end of the screw came unscrewed from the part of the clamp that it was in.

Ok,
retaining knob out....twisty turny good bit of force later. I get 2 more barrels to fit. (grudgingly)
They go in so far, stop, slip in, stop, slip more. Almost like they are hanging up on something.(or hitting a high spot) All with an amazing amount of force.
The 8" still won't budge on either gun.
I know they mill them tight. Would it be worth an effort to try to polish that barrel tube up a bit more? (and with what)

Hmm, if the 8" PPS brass still doesn't fit, you might want to try this:

Put the barrel in the freezer to get it good and cold. Metal does contract some, but I don't remember the value off the top of my head for brass and I don't know where my references are. Put the BZ where it's nice and warm, to expand the aluminum. When the barrel is good and cold, and the BZ is warm, try putting the barrel in and leave it until the barrel gets back to room temp. That might help "stretch out" the clamp area.

The barrels in question, insert into the gun about an inch before then stop (or bind). The clamp is only 1/2 inch long. The barrels insert freely passed the clamp, with or without the retaining screw.

I don't think I want to try the freezer method just yet, I don't want the barrel jammed in there when the metal returns to normal. (I don't want to have to throw a wrench on anything to remove it )

this sounds like an obvious problem: something was machined incorrectly. Either the barrells aren't the correct diameter, or the bore/clamp isn't the correct diameter. You need to mic out the barrels in mutiple spots to determine out of round, or out of diameter. given that most of the barrels don't fit, i would think it's the clamp area. I would also take a REALLY close look and feel to see if there's a burr inside the clamp area. it would only need to be 2-3 thousandths to make a tight fit. look at the ends of the barrells that you've fitted. are there any obvious scratches or buff marks that appear to be more than normal?
